HAZOP: The Guide For Australian Engineering Projects

Complex engineering and industrial projects often involve risks that require careful consideration. Even minor process or design issues can create safety concerns, operational challenges or costly rework if identified too late.

A HAZOP (Hazard and Operability Study) provides a structured method for identifying potential hazards and operational issues early, allowing risks to be assessed before implementation.

At Ingenia, we facilitate HAZOP studies to help clients identify risks, improve operability and support safer project outcomes.

What Is HAZOP?

HAZOP (Hazard and Operability Study) is a structured and systematic risk assessment methodology used to identify hazards and operability issues within a process or system.

The study examines potential deviations from intended design or operating conditions to determine:

  • What could go wrong
  • Why it could occur
  • Possible consequences
  • Existing safeguards
  • Recommendations for improvement

HAZOP studies are commonly applied across industrial facilities, manufacturing operations, processing systems and major engineering projects.

A HAZOP can also complement other project risk activities such as Safety in Design (SiD), process risk reviews and broader engineering assessments.

The HAZOP Process

Ingenia facilitates HAZOP workshops using a structured methodology tailored to your project.

  1. Forming The Team: Forming the Team HAZOP studies involve a multidisciplinary team that may include engineers, operators, project managers and subject matter experts, guided by an experienced facilitator.
  2. Breaking Down The Design: Defining Nodes and Design Intent Systems are broken into manageable sections or nodes so intended operation can be clearly defined and reviewed.
  3. Applying Guide Words: Guide words such as “More”, “Less”, “No” and “Reverse” are applied to process parameters including pressure, temperature and flow to identify possible deviations.
  4. Assessing Outcomes and Recommendations: Potential causes, consequences and existing safeguards are reviewed and practical recommendations are developed where required.

Why Is HAZOP Important?

HAZOP studies help organisations identify risks before implementation and improve operational understanding. Benefits include:

  • Safety and Compliance: Supports risk identification and broader safety obligations within engineering projects.
  • Cost Savings: Reduced Rework and Cost Identifying issues earlier in the project lifecycle can reduce redesign and implementation costs.
  • Operational Reliability: Improved Operability HAZOP considers how systems are intended to operate and identifies potential operational challenges before commissioning.

When Should a HAZOP Be Conducted?

HAZOP studies are commonly undertaken during detailed design stages, when sufficient information exists to review the process design while allowing changes to be made efficiently.

HAZOP may also be valuable during:

  • Machinery or process modifications
  • Brownfield upgrades
  • Commissioning activities
  • Management of change processes
  • Periodic reviews of existing systems

Ingenia: Your Brownfield Solution

Our Brownfields Project Flow in Action

At Ingenia, we excel at navigating the complexities of brownfield projects, ensuring safety, compliance, and efficiency at every stage. A recent project exemplifies this expertise as we undertake modifications to a mixing plant to accommodate a larger mixing tank. This work involves structural adjustments, modifications to the area’s bund and significant safety improvements, including enhanced forklift mezzanine access and improved lifting procedures.

This project goes beyond an expansion to the production area by means of a platform extension; it’s about creating a safer, more productive environment that reduces inefficiencies, improves access, and minimises manual handling. We achieve these outcomes through our tailored brownfields approach:

  • Spatial Site Scan and As-Built Model: We begin with an onsite Point Cloud scan, creating a precise 3D As-Built model of the site. The model is representative of the real world and does not rely on existing drawings you might (or might not) have available.
  • Preliminary Design: Leveraging the As-Built model, we develop a conceptual layout that progresses to a preliminary model and drawings generated for approval.
  • Safety In Design (SID): Depending on the project’s size and complexity, we conduct a formal SID workshop to review, identify, and document new risks.
  • Detailed Design: Once approved, we advance the design to a detailed level, preparing it for construction.

Throughout the process, from concept to detailed design, we apply our Safety in Design (SID) methodology, addressing both design decisions and risks identified during the design phase. For complex projects, we hold a formal, facilitated SID session with the project team to review and address any emerging risks. This proactive approach allows us to identify and mitigate operational risks, such as manual handling issues, before construction begins, ultimately reducing overall costs.

Ingenia’s brownfield project flow is designed to tackle sites with limited documentation, providing accurate as-built models that streamline design and reduce construction expenses. Our commitment to safety, compliance, and innovation ensures that every project we complete meets the highest standards.

DTC Teaming Award Finalist 2021

Ingenia is proud to announce that – along with our close partners Smart Fabrication and Dematec Automation – we have been selected as finalists for the Teaming Award as part of the Defence Teaming Centre’s Annual Awards for 2021.

The DTC Teaming Award recognises and celebrates organisations who achieve mutual business success as a result of collaboration with other organisations. We couldn’t be prouder of this acknowledgement and we’re looking forward to future collaboration opportunities with our partners.

DTC Teaming Award Finalist 2019

Ingenia was nominated as part of a consortium, for their contribution to the Defence industry as a Finalist in this year’s DTC Teaming Award.

The consortium constating of Smart Fabrication, Dematec Automation, and Ingenia have provided a turnkey solution for the SEA5000 project and were awarded the contract for the design of the Pin Jig Wagons for the transportation of large ship pieces between workstations in February 2019.
